Hello, just wanted to know the BEST way to ship Baseball Caps! I was going to use a Large Plastic Mailer, with the Cap between two pieces of Cardboard, but wasn't sure HOW the Buyer would feel getting His Cap that way. Boxes can make the Shipping Cost Higher, but they also PROTECT it better. What say You? Any Great ideas for this Goofy Old Man? Thanks for your Help!!

I don't sell caps myself, so take this for what it's worth, but I would think a padded mailer is not going to be resistant to squashing, and if you're putting cardboard inside to resist that, then you might as well just go with a lightweight box instead. You can find boxes of any dimension and quantity here, so pick a box that's just a bit larger than the cap in all dimensions.
I also recommend looking for EcoSwift boxes, which are a thinner, lighter grade of corrugated cardboard (it appears to be the same material that the USPS is using for their Priority Mail boxes), so a keyword search with that should find multiple listings. I can state that in my case, when I switched from regular cardboard boxes for my small shipments to EcoSwift versions of the same size, I shaved an ounce off the shipping weight, which in turn dropped me down one increment in the rate charts for First Class Package, saving me 50¢ or more off my Free Shipping costs.
The material does feel flimsy when you receive the boxes in flat form, but when folded into shape and taped properly, they're fine. I glue the flaps on mine as well, giving double-layer rigidity. They should be fine for shipping large but lightweight items such as ball caps, especially if you can keep your package weight below 15.999 ounces, thus qualifying it for First Class Package rates instead of Priority.

I ship baseball caps in a cardboard box. I use the free small security boxes from UPS.

I ship my caps in boxes that are 8x6x4 and the total weight is still only 6-8 ounces so they can go by First Class Mail. I've seen buyers complaining over receiving their hats shipped in poly bags because they don't want them crushed.

The brown unmarked cardboard security boxes from UPS measure 9 x 6-1/2 X 3-1/2 . Free from UPS if you have an account. I use these boxes for USPS shipping. UPS also has a larger size box and they are called medium security boxes.
